I quite like the cartoon Jumbo that was used by StanSted for the name badges at the Ash Bash but, having seen the two designs on WeatherJinx's page, the right-hand 'square' design is very smart!
BTW Capt PPRuNe, one company that I've used in the past for aviation merchandise is Terrane Promotions. They tend to supply a lot of cloth badges, mugs etc for military aircrew and are quite happy to provide a quote based on a design for a product. Their address is (or was last time I contacted them!):
